I don't think heat would explain mine. I had only smoked twice when the hinge broke (last night). I was getting ready for my 3rd smoke. Luckily, the magnets will hold the door in place so I was able to use it.

I would guess a length of angle aluminium and some stainless sheet metal screws would make a good permant fix. I know I would not depend too much on plastic for a hinge point.

If anyone comes up with a solution, please post it!

Dean your post made me go out and take a close look at my 3 year old stainless DBS, and all is good. Not even any looseness or cracks. Does yours sit in direct sun? I do not think these things are capable of putting out too much heat it stock mode. I am thinking that the bottom hinge pin froze up for some reason. Definitely not something I have seen before. I hope all is well when you get your new door and get back to biz.

Mine is only 3 or 4 weeks old. It sits under my covered patio. It may get a little sun, but not much and at 3 or 4 weeks, I wouldn't think UV damage would make much difference.

I just looked... UPS delivered this to me on 6/23/11 so I have had it exactly 1month.
